I built a plug on top of my boat that was shaped to provide a = turtledeck, canopy, and foredeck shape that approximates a Lancair. The = plug was built up of foam, rough sanded to shape, then surfaced and = finished with drywall mud (it's almost impossible to sand foam into a = streamline shape by hand and using a flexible sanding batten, it's just = too soft). The finished drywall mud surface was painted to allow clear packaging = tape to adhere to it. The tape was applied neatly and acted as a = release agent for two layers of 6-oz bi cloth and epoxy that were layed = up over the plug. Once the cloth 'skin' was cured, I cut it at the turtledeck/canopy = juncture and lifted the turtledeck skin off. I then routered channels = into the plug that were 2" wide and 1/2" deep, and blue foam was cut, = shaped, and hotmelted to the turtledeck skin inway of the routerings. = Wetted out cloth cut on the bias was layed over the blue foam on the = skin, allowed to setup some, and the skin was replaced on the plug. The = skin was pressed against the turtledeck plug to ensure contact and then = taped tightly down to the fuse. Plastic food wrap had been stretched = over the routering before the skin was layed in place. After a wee bit of prying, off popped a perflectly shaped turtledeck = skin that was neatly braced. The turtledeck plug was removed off the = boat (I could see inside the fuse again!). The end result is something = that looks very similar to Don Rieds turtledeck structure. The = turtledeck has been off and on now numerous times.=20 Bracing the skin inway of the canopy/windshield framing proved to be a = bit more demanding in its buildup. After laying out a nice = canopy/windshield arrangement (I'm going to two gullwings), I needed = something that I could easily form to the shape of the framing and be = structural enough to allow me to continue to build up on it. I routered out 1/4" deep channels in the plug inway of the = canopy/windshield framing and cut 1/4" thick soft cushion foam to match = the routerings. The outline of the routering was traced onto the skin, = and the skin removed and braced up some (it had all the structural = rigidity of an old manila folder). The inside of the skin was sanded in = way of the routering/future canopy framing and coated with epoxy that = was rolled on. The cut cushion foam was then layed on the inside of the = skin and epoxy was rolled onto/through it enough to soak it and stick it = to the wet epoxy already applied to the skin. The whole thing was then = allowed to setup for awhile, and the skin was then carefully picked up = so as to prevent it from flopping about (a two man job), and accurately = placed back on the plug. Plastic food wrap had previously been = stretched over the routerings in the plug. The = canopy/windshield/foredeck skin was then taped down tight to the fuse = and matched and taped to the turtledeck, and the skin was pressed into = the foam to ensure contact. This was done Sunday afternoon. Tonight, I gently lifted the skin off the plug. Though not 'really' = rigid, the shape of the canopy/windshield skin was stiff enough that I = could leave it standing on end leaning against the work bench. The plug = was removed from the fuse, the skin replaced, and tonight, for the first = time in about a year, I could see an airplane again instead of a = pain-in-the-axx drywall project! The next steps will be to sand the cured foam smooth lightly so as to = provide a proper surface to bond to again, cover the foam and overlap = the skin about 1" with cloth, and continue to build up the canopy = framing. I know that once two layers of cloth are applied over the foam = the resulting structure will be stiff enough for me continue building up = the framework in whatever manner I chose. Now that I can access the = inside of the canopy/windshield structure, I can use urethane foam = sanded to shape and clothed, or wood laminations, or prepeg. I couldn't = use any of these methods before because I wasn't able to shape anything = to properly fit the inside of the skin that had already been layed up = over the plug. Is this a good idea? No, not in view of cost or weight, we used 2 cc of = mixed resin per square inch of foam. It is a good idea though if you = need a form-in-place structural shape. (His turbo prop engine is about as long as my KR fuselage from the seat to the tail). His turbine Glasair is flying now, and he is getting dual from a local instructor. He came buy to say Hi. Turns out his Glasair wet wings weeped fuel too, so he understood what a pain it is to solve wet wing fuel leaks. I figure if he can cut and stretch a Glassair to make it a 4 seater and mount an engine bigger than my KR from a wheelchair, fixing my wing fuel problems should be a piece of cake! He says his he has gotten his tuine glassair to 240Kts, but doesn't want to go full out just yet. (I'ts his 4th flight... he had a test pilot do the first flights).
